Custom Guarding for Very Narrow Aisle Pallet Rack
Handle-It provided a custom guarding solution for a pallet rack system with very narrow aisles.
While the project initially began with our standard end-of-aisle rack protectors, changes to the customer’s warehouse layout required a different approach. As the project developed and aisle widths became increasingly tight, it became clear that a standard guard would reduce valuable forklift travel space.
Working closely with the distributor and customer, our team developed a solution that maintained maximum aisle clearance while still protecting the pallet rack structure.
The Challenge: Protecting Pallet Rack Without Losing Aisle Space
The customer initially requested our standard end-of-aisle rack protectors. However, as the project developed, it became clear that the aisles were very narrow and the standard guards would encroach too far into the drive aisle.
Because forklifts needed to safely travel through these aisles, reducing the available clearance was not an option.
This meant we needed to design a guard that would:
- Protect the end of the pallet rack
- Minimize intrusion into the drive aisle
- Maintain enough clearance for safe forklift operation

The Solution: A Modified Guard Design
To solve the problem, our team developed a simple but highly effective solution.
Instead of using our traditional semi-circle guard design, we formed a guard with a flat face that sits closer to the rack. This adjustment minimized the amount of aisle space taken up by the guard while still providing the necessary protection.
The design allowed us to:
- Maintain rack protection
- Preserve forklift clearance in the aisle
- Avoid changing the warehouse layout
Just as importantly, we were able to implement this solution without increasing the cost or lead time compared to the original proposal.
